The Project Scope
Mind the Gap approached us to create massive 3D acrylic letters using 1/2" clear acrylic sheets. The project involved the fabrication of multiple letters, each measuring:
- Height: 72 inches
- Depth: 16 inches
- Length: Varied depending on letter
Each letter was to be filled with foam baseballs, making it not only a visual centerpiece but also an interactive display. To ensure stability, we also fabricated custom bases using 1/2" black acrylic so the letters could stand upright securely.
Challenges and Expert Solutions
1. Forming the Depth of the Letters
One of the biggest challenges of this project was forming the 16-inch deep sides of each letter. Acrylic is a rigid material that does not bend easily, and shaping it requires precise heating and expert craftsmanship.
How we tackled it:
- Precision Heating: Using our advanced heating process, we carefully softened the plexiglass to make it pliable.
- Custom Forming: Once heated, we manually shaped the acrylic to match the contours of each letter—a process that required extreme attention to detail to avoid cracking or inconsistencies.

Structural Reinforcement: Ensuring the depth was seamlessly attached to the letter faces required strong bonding techniques to create a seamless and visually appealing finish.
2. Precision Cutting for Letter Faces
To achieve clean and accurate shapes, we used our CNC router to cut the 2D letter faces from clear acrylic sheets. CNC routing allowed for:
- Flawless edges that required minimal post-processing
- Exact replication of design specifications
- Seamless assembly when attaching the shaped sides
3. Stability and Base Fabrication
Given the sheer size and depth of the letters, a secure base system was essential to keep them upright. We fabricated 1/2” black acrylic bases that not only provided structural integrity but also complemented the transparency of the letters, allowing the foam baseballs inside to remain the focal point.

After overcoming the technical hurdles, we successfully fabricated a stunning set of 3D acrylic letters that stood proudly at Nationals Park. The final product was:
